Hydraulic Pipe Pickling and Flushing Process
Pickling and flushing are important cleaning processes used in hydraulic piping systems before commissioning. Pickling removes manufacturing and installation contaminants such as burrs, welding residues, rust and other deposits from the internal surfaces of pipes.
Flushing is the process of circulating hydraulic oil through the piping system to remove remaining particulate contamination. To effectively remove particles from a closed hydraulic circuit, the flushing oil must generate sufficient wall shear and turbulent flow inside the pipes.
A properly designed hydraulic flushing process helps achieve the required fluid cleanliness level before sensitive hydraulic components are placed into operation.
Pickling
The hydraulic pipe pickling process consists of three main stages:
After the acid cleaning and neutralisation stages have been completed, hydraulic oil is circulated through the system to form an oil film on the internal pipe surfaces. The system can then proceed to the flushing stage.

Determining Hydraulic Flushing Flow Rates
One of the most important factors in hydraulic flushing is achieving turbulent oil flow.
For turbulent flow, the Reynolds number must generally be above 2,320. As the flushing flow rate increases, the required flushing time generally decreases.
Because hydraulic systems often contain large-diameter pipes, the flow rate must be selected according to practical pump capacity and system requirements.
Although a Reynolds number of 2,320 is generally considered sufficient for the transition to turbulent flow, a Reynolds number of approximately 5,000 is commonly used for flushing calculations to provide a practical balance between turbulent flow and achievable pump capacity.

Since both the pressure and return lines are cleaned during the flushing operation, the minimum required flow rate for this example is considered to be 283 L/min.
This represents the minimum calculated flow rate. A higher flow rate can reduce the flushing time. However, the total amount of contamination in the hydraulic system remains one of the main factors determining the actual flushing duration.
Second-Stage Hydraulic Flushing
After the initial cleaning of the system with the flushing unit, the main hydraulic reservoir is filled with hydraulic oil.
All hydraulic pumps are started and oil is circulated through the system from the main reservoir at a lower operating pressure.
All hydraulic blocks and piping are connected. Hydraulic cylinders and hydraulic motors are not connected during this stage.
All valves are energised, and the system return line is connected to the main return filters and subsequently to the main reservoir.
Once the required cleanliness level has been achieved, the temporary flushing circuits are removed and the hydraulic system is returned to its normal operating configuration.
Particular care must be taken during disassembly and reassembly to prevent the introduction of new contamination into the system.

ISO 4406 is used to classify the level of particulate contamination in hydraulic fluids.
The ISO 4406 cleanliness code is based on the number of particles within defined particle-size ranges.

NAS 1638 classifies hydraulic fluid contamination according to particle-size ranges.
