Hydraulic cylinders are critical to your productivity and need to be repaired quickly and accurately when one fails. The repair process for a hydraulic cylinder may seem rather simple, but there are some important considerations to keep in mind to get the repair done right the first time.

Preparing the Hydraulic Cylinder for Overhaul

The first step in preparing to disassemble a hydraulic cylinder is to clean the unit to prevent unnecessary dust, oil, grease and similar debris from entering the cylinder unit. Also remember that repairs should be made in a clean area if possible; While there are times when emergency repairs must be done on site, it is always preferable to carry out maintenance and repairs in an area that is as free from dust and moisture as possible.

Once the unit has been cleaned, the hoses can be separated and both ports and hoses should be securely attached. After this point, you can open the cylinder ports and let the hydraulic fluid drain.

Hydraulic Cylinder Repair
There are different types of rollers and the repair process depends on which type is involved. The most common types of cylinders are either wire-ring or threaded-head (and in the case of a threaded-head cylinder, it will either be a set screw or a locking ring). Note that during the repair process all components must be cleaned in a petroleum-based solvent, dried with compressed air, and coated with hydraulic fluid before assembly.

Wire Ring Cylinder Removal
For the wire ring cylinder, the rod assembly must be retracted and the outer steel wire ring removed. A mallet and punch can then be used to push the head into the roller tube until the inner groove is exposed and the inner wire ring can be moved to a position to be removed.

The gasket replacement kit for the cylinder includes a plastic removal ring that must be flattened and then inserted into the inner groove with the hairy end facing the inside of the tube. If the ring is not completely in the groove before the rod is pulled out, it can get stuck and get caught between the tube and the head (this is something to absolutely avoid). If the ring is not in the slot, it may be necessary to remove it and try again.

This step is followed by extending the rod to remove the head from the tube and then removing the rod completely. If you try to pull the rod out when resistance is met, the ring may jam and the cylinder may be damaged. Once the rod is removed, the removal ring should also be removed and you can now remove the lock nut, piston and head/coupling. From here you can access the gaskets, all of which need to be inspected and replaced.

Note that it is extremely important to closely examine the inside surface of the cylinder tube, along with the piston and rod. This and other polished parts should be visually inspected for burrs, scratches or scuffs.

Then the piston and locknut must be replaced. Tighten the lock nut to the appropriate value for its size. The band should be installed in such a way that it compresses the inner wire ring in the head assembly - it is extremely important to ensure that the band clamp cam is not above the ring gap. Once the band clamp is in place, it should be tightened to make sure the wire ring is fully seated. Loosen it about ½ turn to allow it to slide during the final assembly stage.

Note that during the reassembly process of the head/sleeve, you must leave the outer o-ring double seal loose on the rod for it to be fitted at a later step. The cylinder tube and piston seals must now be lubricated using hydraulic oil and the piston inserted into the tube. The cylinder head should be screwed onto the pipe until the band clamp slips and the wire ring fits inside the pipe. Loosen and remove the clamp.

Now the o-ring double seal can be installed. Once this is complete you should hit the head until the tip is flush with the tube. This step is extremely important: this ensures that the inner wire ring is seated within the internal roller groove. If this is not done, the head and rod assembly will come out of the tube as soon as pressure is applied to the cylinder. Finally, you must pull the rod out so that the outer wire ring groove (on the cylinder head) is exposed so that the ring can be inserted.

Typical Threaded Cylinder Repair (Set Screw)
For threaded cylinders, removal begins with loosening the set screw and end cap. From there, the piston, rod and packing assemblies can be removed. You can remove the piston from the rod assembly by loosening the locknut. Then slide the end cap and packing assembly off. Once this is complete, remove the gaskets and inspect the parts, including the polished parts such as the cylinder tube, rod and piston.
